Clarifying the requirements upfront prevents over-engineering the part or paying for properties you do not need.

Test Purpose

Prototypes generally fall into three categories: visual models, assembly checks, and functional testing. It is usually more cost-effective to use different prototypes for different tasks rather than expecting one expensive part to do everything.

For example, if you only need to verify the exterior shape of a handheld device, a standard SLA printed resin part works well. If you need to test how the internal mounting bosses hold up when the device is dropped, you will need an engineering-grade plastic or a machined metal housing. Defining the specific test prevents you from specifying aerospace-grade materials for simple dimensional checks.

Service Conditions

Material recommendations require specific operating data. Describing a part as “heat resistant” or “strong” often causes miscommunication with manufacturers and leads to failed tests.

To select the right material, identify the exact conditions the part will endure. This includes the static or dynamic load, the continuous operating temperature (versus peak temperature), environmental exposure, and the required duration of the test.

Shop-Floor Note: The most common mistake we see in RFQs is labeling a part “corrosion-resistant” without specifying the chemical medium. For example, 304 stainless steel resists standard water exposure, but if your prototype touches saltwater or certain industrial acids, you must specify 316.

Selection Priorities

In most projects, you cannot optimize for every variable at once. Requirements should be divided into what the part must have to function and what can be compromised. If precision and stiffness are mandatory for a test fixture, material cost and weight may need to take a back seat.

Requirement Translation Checklist

Use this list to convert vague project descriptions into actionable material specifications:

Operating Temperature: Minimum ___°C to Maximum ___°C (Specify continuous vs. peak).

Mechanical Load: ___ lbs/kg (Specify static weight, impact, or cyclic stress).

Chemical Exposure: (List specific fluids, gases, or cleaning agents).

Tolerance Requirements: ±___ mm (Specify only for critical mating features to control machining costs).

Primary Constraint: (Lead time, Cost, Accuracy, or Strength).

If you are unsure which primary constraint to prioritize, include these parameters in your RFQ. A reputable manufacturer will calculate the trade-offs and recommend the most cost-effective route before machining begins.

Common Prototyping Plastics and Their Trade-Offs

When the project requirements are clear, plastics are usually evaluated first for enclosures, brackets, and moving components. The behavior of a plastic prototype depends heavily on both the material grade and the manufacturing process.

PLA vs. ABS

PLA and ABS are standard options for early-stage models, primarily associated with FDM 3D printing. PLA is cost-effective and provides good dimensional stability during printing, making it suitable for basic desk models. However, it deforms at relatively low temperatures (around 50°C to 60°C)—which means a PLA prototype left in a hot car during summer testing or inside a shipping container will likely warp.

ABS offers better temperature resistance and is easier to sand, paint, or glue during post-processing. It is often used for functional housings. When comparing the two, remember that an FDM printed ABS part does not possess the exact isotropic strength of an injection-molded ABS part, which must be accounted for during impact testing.

ABS vs. Polycarbonate

For electronic enclosures, protective covers, or clear components, the choice often comes down to ABS or Polycarbonate (PC). ABS works well for standard consumer device prototypes due to its balance of impact resistance, machinability, and material cost.

Polycarbonate is usually specified when the part requires higher impact resistance, greater temperature stability, or optical transparency. PC is significantly tougher, but it generally costs more and is more prone to surface scratching than ABS. When ordering PC prototypes, especially machined ones, verify the specific grade (e.g., glass-filled, UV-stabilized) and ensure the supplier’s data sheet matches the manufacturing method used.

POM vs. Nylon

For moving parts, gears, and sliding mechanisms, POM (often known by the trade name Delrin) and Nylon are standard engineering plastics. POM offers low friction, high stiffness, and excellent dimensional stability because it absorbs very little moisture. It is frequently machined for precision bushings and structural blocks.

Nylon is generally selected for exceptional wear resistance and fatigue life. However, standard Nylon absorbs moisture from the air, which can slightly alter its dimensions and stiffness over time in humid environments. The decision between the two depends on the specific friction requirements, load, and operating environment of your assembly.

Supplementary Prototyping Plastics Overview

Material Category

Typical Applications

Key Considerations

SLA/DLP Resins

High-detail concept models, complex fluid channels.

Excellent surface finish. It offers excellent machinability, takes anodizing well, and is easy to weld. It is generally the most cost-effective choice for parts that require standard structural strength.

Aluminum 7075 provides significantly higher yield strength, but higher strength does not automatically make it “better” for a prototype. 7075 is generally not recommended for welding, and its higher hardness increases machining time and tool wear compared to 6061. Specify 7075 only when the prototype must withstand extreme mechanical stress, such as in aerospace brackets or highly loaded robotics joints.

Carbon Steel vs. Stainless Steel in Structural Frames

For heavy-duty brackets, equipment chassis, and structural frames, the choice usually comes down to carbon steel or stainless steel.

Carbon steel (such as 1018 or A36) is highly cost-effective, easy to weld, and machines reliably. However, it requires a secondary surface treatment—such as powder coating or plating—to prevent rust. A simple carbon steel bracket might only take a day to machine or bend, but powder coating it adds 2 to 3 days to your lead time.

Stainless steel eliminates the need for rust-preventative coatings but is much harder to process. Machining stainless steel requires slower feed rates and causes faster tool wear. As a rule of thumb, machining 316 stainless steel can cost 2x to 3x more in machine time compared to aluminum 6061.

When specifying stainless steel, avoid using the generic term “stainless”:

Use 304: For general indoor environments, standard moisture exposure, or basic food-grade equipment.

Use 316: For exposure to saltwater, chlorides, medical sterilization cycles, or industrial chemicals (due to the addition of molybdenum).

Sheet Metal Specifics: SPCC, SGCC, and Aluminum 5052

Sheet metal prototyping requires a different set of considerations than CNC machining. The material must respond predictably to bending, laser cutting, welding, and the insertion of hardware like PEM nuts.

Aluminum Sheets (5052 vs. 6061): For bent sheet metal parts, Aluminum 5052 is the standard. It has excellent forming characteristics and bends without cracking. While 6061 is great for CNC machining, a 6061-T6 sheet will often crack along the bend line on a press brake unless it is formed with an exceptionally large bend radius.

Cold Rolled Steel (SPCC): Following the JIS standard, SPCC is standard commercial-quality cold-rolled steel. It works perfectly for indoor electronic enclosures, bends cleanly, and welds easily. The answer depends entirely on what you need to validate. Assuming that a prototype will perform identically to a production part simply because they share a material name is a frequent cause of testing failures.

Material Substitutions for Early Testing

Substituting materials for early prototypes is a standard practice to save time and reduce costs. For example, a CNC-machined POM (Delrin) gear can effectively validate the size, fit, and basic rotation mechanism of a part that will eventually be injection-molded in Nylon.

However, you must be clear on what this substitution cannot validate. The POM prototype will not tell you how the Nylon production part will shrink in the mold, nor will it accurately reflect Nylon’s long-term fatigue life or moisture absorption rate. Evaluate substitutions based on the current test purpose, and leave material-specific degradation testing for later stages.

Grade and Condition Discrepancies

Even when the prototype and production materials share the same base name, you must check the specific grade, temper, and raw material form.

For instance, an aluminum prototype machined from a solid extruded block of 6061-T6 has a continuous, predictable grain structure. If the final production part is going to be high-pressure die-cast using A380 aluminum, the mechanical properties—particularly porosity and yield strength—will drop. A machined prototype may pass a high-stress mechanical test that the die-cast production part will subsequently fail.

Process and Finish Differences (The Tooling Risk)

The manufacturing method inherently alters the physical properties of the material. A CNC-machined enclosure cut from a solid block of ABS does not have the molded-in stresses, knit lines, or draft angles of an injection-molded ABS housing.

Signing off on a $20,000 injection mold just because a CNC-machined ABS prototype passed a drop test is a massive financial risk. If your testing involves fluid sealing, impact resistance, or burst pressure, these process-driven structural differences must be accounted for.

Prototype vs. Production: Validation Limits

Difference from Production Part

What Can Be Validated Now

What Needs Validation Later

Machined ABS vs. Molded ABS

Overall dimensions, basic assembly, general aesthetics.

Mold shrinkage, weld-line strength, actual impact resistance.

Machined 6061 vs. Die-Cast A380

Functional geometry, static load capacity, fitment.

Porosity limits, long-term fatigue life, casting draft angles.

SLA 3D Print vs. Machined Metal

Ergonomics, internal component clearance (PCB fit).

Thermal dissipation, EMI shielding, structural rigidity.

The goal of prototyping is not to force early samples to replicate mass production perfectly. The final price and lead time of a prototype are driven by a combination of material utilization, machine setup, and post-processing requirements.

Material Stock and Yield

The cost of raw material depends heavily on standard stock sizes and yield rates. If your prototype measures 55mm in height, the machinist must start with a standard 60mm block and mill away the excess. If you design a part that requires a non-standard 115mm extrusion, the supplier may have to order a full standard length (e.g., 3 meters), charging you for the unused material or imposing a high Minimum Order Quantity (MOQ) for what should be a single test part.

Shop-Floor Note: Designing your prototypes to fit within standard stock profiles (sheet thicknesses, rod diameters, or block increments) is the easiest way to cut raw material costs and avoid waiting a week for a custom material delivery.

Processing and Finishing Costs

For a prototype batch of 1 to 5 parts, the raw material is usually a fraction of the total cost. Most of what you are paying for is engineering time and machine setup.

CAM Programming and Setup: A CNC mill requires an engineer to write the toolpaths and a machinist to set up the raw block, dial in the tools, and secure the workholding fixtures. This “setup tax” is fixed. Whether you order 1 part or 50 parts, the setup time is roughly the same.

Machining Time: Harder materials (like 316 stainless or titanium) require slower cutting speeds, which increases the hourly runtime cost and consumes expensive cutting tools.

Finishing: Secondary operations like anodizing, powder coating, or manual polishing add external vendor costs and usually add 2 to 3 days to your total lead time.

Quantity and Revisions

Prototypes undergo revisions. If you order a single part, test it, change a hole diameter in your CAD file, and order it again, the supplier must redo the CAM programming and machine setup from scratch. You can combine materials using mechanical fasteners, threaded inserts, or advanced 3D printing (like PolyJet technology, which prints rigid and rubber-like materials simultaneously). However, for CNC or injection molding, overmolding two materials is usually too expensive for a single prototype and is best simulated with assembled parts.

When should I request a material certificate?

Request a material test report (MTR) when testing structural limits, verifying heat-treatable alloys (like 7075-T6), or working within regulated industries like medical and aerospace.
