Cpk is perfect for checking the PEM fastener hole diameter stability, but it cannot verify the cosmetic finish.<\/li>\n<\/ul>\n<p>Industry context matters here. Automotive projects usually rely on customer-mandated PPAP frameworks. Aerospace, medical, and general industrial sectors may utilize different validation methods, such as AS9102 for aerospace first articles, paired with separate process validation protocols.<\/p>\n<h2 id=\"from-first-sample-to-serial-production\" class=\"atx\">From First Sample to Serial Production<\/h2>\n<p>Quality documentation requirements align with specific phases of the manufacturing lifecycle. This is not a rigid sequence, but a general progression of risk reduction.<\/p>\n<h3 id=\"production-intent-parts\" class=\"atx\">Production-Intent Parts<\/h3>\n<p>It is important to distinguish between a prototype and a production-intent part. Prototypes are primarily used to verify design, fit, and manufacturing feasibility. They often rely on temporary tooling, alternative equipment, or extra manual adjustments.<\/p>\n<p>A production-intent part must be manufactured using:<\/p>\n<ul>\n<li>Planned material<\/li>\n<li>Planned equipment<\/li>\n<li>Formal or near-formal tooling<\/li>\n<li>Planned operational sequences<\/li>\n<li>Formal inspection methods<\/li>\n<li>The current drawing revision<\/li>\n<\/ul>\n<p>For our <a href=\"https:\/\/shengenfab.com\/mounting-brackets\/\" target=\"_blank\" rel=\"noopener\">mounting bracket<\/a>, a prototype might be folded on a manual press brake. The production-intent part must be bent on the automated CNC press brake using the final production dies. FAI samples can be pulled from this production-intent run or another batch as directed by the customer.<\/p>\n<h3 id=\"pilot-run-and-ppap-submission\" class=\"atx\">Pilot Run and PPAP Submission<\/h3>\n<p>The pilot run exposes hidden manufacturing issues under conditions that closely mimic normal volume production.<\/p>\n<p>A pilot run specifically tests:<\/p>\n<ul>\n<li>Equipment and tooling stability<\/li>\n<li>Tool and die wear rates<\/li>\n<li>Operator repeatability<\/li>\n<li>Planned production cycle times<\/li>\n<li>Inspection methods and fixture accuracy<\/li>\n<li>Packaging and handling procedures<\/li>\n<li>Batch traceability systems<\/li>\n<li>CTQ data collection<\/li>\n<\/ul>\n<p>FAI dimensional results and initial Cpk\/Ppk data are typically extracted from this pilot batch. The exact sample size and sampling method depend on the customer, the process stability, and the part&#8217;s risk profile. There is no universally fixed standard requiring exactly 50, 100, or 200 parts; the volume dictates the appropriate scale for the run.<\/p>\n<blockquote>\n<p><strong>Buyer&#8217;s Warning:<\/strong> If the pilot run relies on 100% manual sorting to remove defective brackets just to pass the capability requirements, the process is not ready for serial production, and the PPAP should be rejected.<\/p>\n<\/blockquote>\n<h3 id=\"serial-production-control\" class=\"atx\">Serial Production Control<\/h3>\n<p>Once PPAP is approved, the process enters controlled serial production.<\/p>\n<p>Continuous control during this phase usually includes:<\/p>\n<ul>\n<li>SPC and control charts<\/li>\n<li>First-off and patrol inspections<\/li>\n<li>Batch sampling<\/li>\n<li>Tooling and fixture maintenance<\/li>\n<li>Equipment parameter monitoring<\/li>\n<li>Material traceability<\/li>\n<li>Non-conformance reaction plans<\/li>\n<li>Periodic capability reviews<\/li>\n<\/ul>\n<p>PPAP establishes the approval baseline, but it does not replace the need for ongoing process monitoring. A reviewable approval package presents interconnected evidence. The dimensional report must match the control plan, which must align with the manufacturing flow.<\/p>\n<h3 id=\"drawing-and-dimensional-results\" class=\"atx\">Drawing and Dimensional Results<\/h3>\n<p>The dimensional report is the foundation of the FAI. If the supplier measures the bracket resting freely on a surface plate, and your incoming inspection measures it clamped in a fixture, the dimensional results will conflict. Datums, fixturing, and measurement methods must be aligned prior to the FAI submission.<\/p>\n<\/blockquote>\n<h3 id=\"material-and-traceability-records\" class=\"atx\">Material and Traceability Records<\/h3>\n<p>Material failures often remain hidden until the part is deployed in the field. Depending on the project scope, traceability records may include:<\/p>\n<ul>\n<li>Material Test Reports (MTR) or material certificates<\/li>\n<li>Certificate of Conformance (CoC)<\/li>\n<li>Heat treatment certifications<\/li>\n<li>Surface finish certifications<\/li>\n<li>Raw material batch numbers<\/li>\n<li>Sub-tier supplier records<\/li>\n<li>Production and inspection batch numbers<\/li>\n<li>ECO (Engineering Change Order) records<\/li>\n<li>Packaging and shipping logs<\/li>\n<\/ul>\n<p>Traceability connects the final assembly back to its raw components. If a bracket suffers from premature rust or a PEM nut pulls out during final assembly, the lot number on the box must allow you to trace back to the exact sub-tier plating batch, the specific powder coating run, and the original steel master coil.<\/p>\n<p>Without strict lot traceability, a single field failure might force you to quarantine and scrap your entire inventory.
